Abstract

Purpose

This paper presents an investigation into residual stresses in selective laser sintering (SLS) and selective laser melting (SLM), aiming at a better understanding of this phenomenon.

Design/methodology/approach

First, the origin of residual stresses is explored and a simple theoretical model is developed to predict residual stress distributions. Next, experimental methods are used to measure the residual stress profiles in a set of test samples produced with different process parameters.

Findings

Residual stresses are found to be very large in SLM parts. In general, the residual stress profile consists of two zones of large tensile stresses at the top and bottom of the part, and a large zone of intermediate compressive stress in between. The most important parameters determining the magnitude and shape of the residual stress profiles are the material properties, the sample and substrate height, the laser scanning strategy and the heating conditions.

Research limitations/implications

All experiments were conducted on parts produced from stainless steel powder (316L) and quantitative results cannot be simply extrapolated to other materials. However, most qualitative results can still be generalized.

Originality/value

This paper can serve as an aid in understanding the importance of residual stresses in SLS/SLM and other additive manufacturing processes involving a localized heat input. Some of the conclusions can be used to avoid problems associated with residual stresses.

Abstract

Purpose

Selective laser melting (SLM) is a promising additive manufacturing technology in the field of complex parts’ fabrication. High temperature gradient and residual stress are vital problems for the development of SLM technology. The purpose of this paper is to investigate the influence of substrate characteristics on the residual stress of SLMed Inconel 718 (IN718).

Design/methodology/approach

The SLMed IN718 samples were fabricated on the substrates with different characteristics, including pre-compression stress, materials and pre-heating. The residual stress at the center of the top surface was measured and compared through Vickers micro-indentation.

Findings

The results indicate that the residual stress reduces when the substrate contains pre-compression stress before the SLM process starts. Both substrate thermal expansion coefficient and thermal conductivity affect the residual stress. In addition to reducing the difference of thermal expansion coefficient between the substrate and the deposited material, the substrate with low thermal conductivity can also decrease the residual stress. Substrate pre-heating at 150°C reduces nearly 42.6 per cent residual stress because of the reduction of the temperature gradient.

Originality/value

The influence of substrate characteristics on the residual stress has been studied. The investigation results can help to control the residual stress generated in SLM processing.

Abstract

Purpose

This paper aims to present an investigation into the variation of scan vector hatch rotation strategies in selective laser melting (SLM), focussing on how it effects density, surface roughness, tensile strength and residual stress.

Design/methodology/approach

First the optimum angle of hatch vector rotation is proposed by analysing the effect of different increment angles on distribution of scan vectors. Sectioning methods are then used to determine the effect that the chosen strategies have on the density of the parts. The top surface roughness was analysed using optical metrology, and the tensile properties were determined using uni-axial tensile testing. Finally, a novel multi-support deflection geometry was used to quantify the effects of rotation angles on residual stress.

Findings

The results of this research showed that the hatch rotation angle had little effect on the density, top surface roughness and strength of the parts. The greatest residual stress deflection was measured parallel to unidirectional scan vectors. The use of hatch rotations other than alternating 90° showed little benefit in lowering the magnitude of residual stresses. However, the use of rotation angles with a good suitability measure distributes stresses in all directions more evenly for certain part geometries.

Research limitations/implications

All samples produced in this work were made from commercially pure titanium, therefore care must be taken when applying these results to other materials.

Originality/value

This paper serves to increase the understanding of SLM scanning strategies and their effect on the properties of the material.

Abstract

Purpose

The purpose of this paper is to detail the design and first use of a force transducer device to study the development of forces during the laser-powder bed fusion (L-PBF) process from which residual stresses can be inferred.

Design/methodology/approach

The proposed novel device consists of an array of load cells for in-situ measurement of forces over time during the L-PBF additive manufacturing process. Measurements of the developed forces layer by layer were recorded in a first build using a 67-degree rotating scan strategy using Inconel 625 build material.

Findings

Preliminary experimental results from in-situ measurements using a 67-degree rotating scan strategy showed that the forces induced in the first five layers represented approximately 80% of the maximum on completion of the build and were distributed such as to induce concave deformation of the part, i.e. tension in the centre and compression at the edges of the part.

Originality/value

This paper describes a novel device for in-process measurement of the spatial distribution and time-varying nature of the forces induced during the L-PBF process as well as an evaluation of the residual forces following the completion of the build.

Abstract

Purpose

This study aims to shed light on the non-governmental organizations (NGOs) decision-making process and how members’ participation affects the decision-making.

Design/methodology/approach

This study applied a qualitative approach to capture experiences, thoughts and opinions on NGO internal democracy. The study was conducted on the Tanzanian mainland, covering two NGOs. Data were collected through interviews and document reviews. The analysis of the data was conducted using a thematic approach.

Findings

The results reveal that, while NGOs are making promising progress in consolidating internal democracy and the annual general meeting remains the highest decision-making body, some members have been reluctant to attend such meetings, hence failing to participate. This has implications for NGOs strategic decision-making.

Research limitations/implications

The study focused on only two NGOs. This opens room for more studies to capture members’ opinions and experience on NGOs decision-making processes.

Practical implications

This study suggests considering the use of digital platforms as a way of improving members’ participation in NGOs decisions, reducing costs and increasing flexibility. Also, NGOs have to educate members, improve the level of internal accountability and strengthen leadership to attract members’ participation. This would help to realize the Tanzania National Strategy for NGOs Sustainability 2022/2023–2026/2027 for enhancing the capacity of NGOs to deliver their missions. This is relevant, especially in developing countries where there is a struggle to establish strong NGOs.

Originality/value

Most studies focused on the role of NGOs in promoting democracy; few have interrogated their internal democratic arrangements. This study interrogated the internal democracy of NGOs and the way it affects members’ participation in decision-making.

Abstract

Purpose

This paper aims to present a systematic approach in the literature survey related to metal additive manufacturing (AM) processes and its multi-physics continuum modelling approach for its better understanding.

Design/methodology/approach

A systematic review of the literature available in the area of continuum modelling practices adopted for the powder bed fusion (PBF) AM processes for the deposition of powder layer over the substrate along with quantification of residual stress and distortion. Discrete element method (DEM) and finite element method (FEM) approaches have been reviewed for the deposition of powder layer and thermo-mechanical modelling, respectively. Further, thermo-mechanical modelling adopted for the PBF AM process have been discussed in detail with its constituents. Finally, on the basis of prediction through thermo-mechanical models and experimental validation, distortion mitigation/minimisation techniques applied in PBF AM processes have been reviewed to provide a future direction in the field.

Findings

The findings of this paper are the future directions for the implementation and modification of the continuum modelling approaches applied to PBF AM processes. On the basis of the extensive review in the domain, gaps are recommended for future work for the betterment of modelling approach.

Research limitations/implications

This paper is limited to review only the modelling approach adopted by the PBF AM processes, i.e. modelling techniques (DEM approach) used for the deposition of powder layer and macro-models at process scale for the prediction of residual stress and distortion in the component. Modelling of microstructure and grain growth has not been included in this paper.

Originality/value

This paper presents an extensive review of the FEM approach adopted for the prediction of residual stress and distortion in the PBF AM processes which sets the platform for the development of distortion mitigation techniques. An extensive review of distortion mitigation techniques has been presented in the last section of the paper, which has not been reviewed yet.

Abstract

Purpose

Selective laser melting and electron beam melting processes are well-known for the additive manufacturing of metal parts. Metal powder bed fusion (MPBF) is a common term for them. The MPBF process can empower the manufacturing of intricate shapes by reducing the use of special tools, shortening the supply chain and allowing small batches. However, the MPBF process suffers from many quality issues. In literature, several works are recorded for qualification of the MPBF part. The purpose of this study is to recollect those works done for quality control and report their helpful findings for further research and development.

Design/methodology/approach

A systematic literature review was conducted to highlight the major quality issues in the MPBF process and its root causes. Further, the works reported in the literature for mitigation of these issues are classified and discussed in five categories: experimental investigation, finite element method-based numerical models, physics-based analytical models, in-situ control using artificial intelligence (AI) and machine learning (ML) methods and statistical approaches. A comparison is also prepared among these strategies based on their suitability and limitations. Additionally, improvements in MPBF printers are pointed out to enhance the part quality.

Findings

Analytical models require less computational time to simulate the MPBF process and need a smaller number of experiments to confirm the results. They can be used as an efficient process parameter planning tool to print metal parts for noncritical applications. The AI-ML based quality control is also suitable for MPBF processes as it can control many processing parameters that may affect the quality of the MPBF part. Moreover, capabilities of MPBF printers like thinner layer thickness, smaller beam diameter, multiple lasers and high build temperature range can help in quality control.

Research limitations/implications

This study converts the piecemeal data on MPBF part qualification methods into interesting information and presents it in tabular form under each strategy. This tabular information provides the basis for further quality improvement efforts in the MPBF process.

Originality/value

This study references researchers and practitioners on recent quality control efforts and their significant findings for a better quality of MPBF part.

Abstract

Purpose

The aim of the paper is the study of the change in the mechanical properties (and in particular in ductility), with the microstructure, of a biomedical Ti‐6Al‐4V alloy produced by different variants of selective laser melting (SLM).

Design/methodology/approach

Ti‐6Al‐4V alloy produced by different variants of SLM has been mechanically characterized through tensile testing. Its microstructure has been investigated by optical observation after etching and by X‐ray diffraction analysis.

Findings

SLM applied to Ti‐6Al‐4V alloy produces a material with a martensitic microstructure. Some microcracks, due the effect of incomplete homologous wetting and residual stresses produced by the large solidification undercooling of the melt pool, are observable in the matrix. Owing to the microstructure, the tensile strength of the additive manufactured parts is higher than the strength of hot worked parts, whereas the ductility is lower. A pre‐heating of the powder bed is effective in assisting remelting and reducing residual stresses, but ductility does not increase significantly, since the microstructure remains martensitic. A post‐building heat treatment causes the transformation of the metastable martensite in a biphasic a‐b matrix, with a morphology that depends on the heat treatment. This results in an increase in ductility and a reduction in strength values.

Originality/value

The study evidenced how it is possible to obtain a fully dense material and make the martensite transform in Ti‐6Al‐4V alloy through the variation of the SLM process. The stabilization of the microstructure also results in an improvement of the ductility.

Abstract

Purpose

Integrating additive manufacturing (AM) tools in traditional mold-making provides complex yet affordable sand molds and cores. AM processes such as selective laser sintering (SLS) and Binder jetting three-dimensional printing (BJ3DP) are widely used for patternless sand mold and core production. This study aims to perform an in-depth literature review to understand the current status, determine research gaps and propose future research directions. In addition, obtain valuable insights into authors, organizations, countries, keywords, documents, sources and cited references, sources and authors.

Design/methodology/approach

This study followed the systematic literature review (SLR) to gather relevant rapid sand casting (RSC) documents via Scopus, Web of Science and EBSCO databases. Furthermore, bibliometrics was performed via the Visualization of Similarities (VOSviewer) software.

Findings

An evaluation of 116 documents focused primarily on commercial AM setups and process optimization of the SLS. Process optimization studies the effects of AM processes, their input parameters, scanning approaches, sand types and the integration of computer-aided design in AM on the properties of sample. The authors performed detailed bibliometrics of 80 out of 120 documents via VOSviewer software.

Research limitations/implications

This review focuses primarily on the SLS AM process.

Originality/value

A SLR and bibliometrics using VOSviewer software for patternless sand mold and core production via the AM process.

Abstract

Purpose

This study aims to propose the reuse of PA12 (powder) in another AM process, binder jettiinng, which is less sensitive to the chemical and mechanical degradation of the powder after multiple cycles in the laser system.

Design/methodology/approach

The experimental process for evaluating the reuse of SLS powders in a subsequent binder jetting process consists of four phases: powder characterization, bonding analysis, mixture testing and mixture characteristics. Analyses were carried out using techniques such as Fourier Transform Infrared Spectroscopy, scanning electron microscopy, thermogravimetric analysis and stress–strain tests for tension and compression. The surface roughness, color, hardness and density of the new mixture were also determined to find physical characteristics. A Taguchi design L8 was used to search for a mixture with the best mechanical strength.

Findings

The results indicated that the integration of waste powder PA12 with calcium sulfate hemihydrate (CSH) generates appropriate particle distribution with rounded particles of PA12 that improve powder flowability. The micropores observed with less than 60 µm, facilitated binder and infiltrant penetration on 3D parts. The 60/40 (CSH-PA12) mixture with epoxy resin postprocessing was found to be the best-bonded mixture in mechanical testing, rugosity and hardness results. The new CSH-PA12 mixture resulted lighter and stronger than the CSH powder commonly used in binder jetting technology.

Originality/value

This study adds value to the polymer powder bed fusion process by using its waste in a circular process. The novel reuse of PA12 waste in an established process was achieved in an accessible and economical manner.
